OKay, after everything I've read, a lot of on-line research and a long discussion with the materials people where I work I have decided to go with the phosphoric acid for rust treatment.

Now my question is this, has anyone found a better mechanical rust removal process than wire wheels? I'm just wanting to take down the chunky stuff before using the phosphoric acid.

I'm doing my new rear axle.

I used 80 grit sandpaper and an air sander when I was workin on the body of my truck, it managed to remove some of the heavier rust pretty well.Other than that, not sure

how about sand/media blasting, it's a bit messy, but certainly yields excellent results, just be careful to mask-up the areas that have rubber hoses or seals.

How rough is your rusty axle ? If it is just surface rust, then some sand paper will do just fine, if it is scally or extreamly rough then I would use a grinder or sand / media blasting and be done with it.
